cut to size. Can you finish the aluminum first with brushed length wise finish

Usually T6 temper, although occasionally we get in a batch of T4. If you want to

Which of your materials would you suggest for making stencils, e.g. "paint a
room border" type (usually blue or frosted in the craft stores) or "draw
flowcharting symbols" type (traditionally green).

I'm guessing clear
acrylic or translucent P95 acrylic at 0.118". A thickness of .061"
might be structually adequate, but I notice that's only available with the fancy
dual-colored acrylics. I have no feel for how sturdy/floppy/tear-resistant
either thickness is. (The still pictures don't help in this respect. A short
video in which each material is grasped, flexed, and shown alongside a scale
reference like a coin, might be useful.)

PETG would probably be better than acrylic for room painting as it's more
durable. It's similar to the plastic in soda bottles.

Acrylic is harder, so it
would be better for precision stencils.
